Line balancing — distributing work evenly across stations and matching the line's pace to demand — is what turns a room full of workbenches into a real production system. Here is how to do it.
Takt time is the pace at which you must finish one stove to meet demand — calculated as available production time divided by required output. If you need 100 stoves in an 8-hour shift, your takt time is about 4.8 minutes per stove. Every workstation must complete its task within that window.
Break the assembly process — body build, gas system, ignition, testing, packaging — into workstations whose cycle times are roughly equal. If one station takes far longer than the others, split its work across two stations or add a parallel station. The goal is even loading, so no station becomes the bottleneck.
Watch where work-in-progress piles up — that is your bottleneck. Common culprits are gas connection and leak testing, which are safety-critical and take time. Give these stations the extra capacity they need rather than forcing them to rush.
Do not jump to full speed on day one. Start with a pilot run at low volume to stabilize quality and train workers, then raise output in steps as cycle times tighten. A phased ramp-up protects quality while you build speed, instead of sacrificing one for the other.
